I've mailed a few envelopes in the last two weeks for $5.80 at the post office. I could try to find a cheaper shipping method.

I usually use poly mailers and they tend to be cheaper than flat rate.

I believe they call these one size. They fit from 8-35 pounds. There are snaps on the front to adjust the rise.
As far as poly mailers, I can try that.

one cover should ship first class for around $2.00 at the post office but no tracking. It's a little less if you use paypal to print the shipping label but with paypal you get free tracking. I ship a lot of diapers all over the place.

Oh, I would only charge whatever shipping fee I was actually charged to mail it. I had just spent $5.80 recently and the PO didn't offer me any cheaper options. If I can mail a poly envelope for $2-3 I will :)

If you print shipping from paypal (or USPS.com) it's cheaper than the post office and includes free tracking. If the package is under 3 oz, it's $1.69, under 13 oz is approximately $3.50 and there's one price point between 3 and 13, not sure exactly the weight limit and price.
I'd estimate this diaper would weigh about 4-5 oz and cost somewhere around $2.50, tracking would be extra .80 at the post office. You can weigh at the grocery store or the post office and print at home to save money. You can even order the postman to stop and pick up at your house on USPS.com.
Make sure to add enough to cover paypal fees/packaging materials on top of shipping cost. :) I don't use flat rate envelopes unless I'm stuff-stuffing them full as can be.

If it helps I just mailed two fuzzibunz pocket diapers with no inserts, they weighed 5oz in a poly mailer and cost $2.07 to ship via paypal.
